English version

Conclusion. Many manufacturers schedule testing at the end of development, once the product is settled, tooling is cut and submission approaches. Problems found then are expensive to fix: tooling may need modifying, structures redesigning and materials repurchasing. Verify key assumptions early with simple methods and problems found change only a drawing. The principle for scheduling test milestones is therefore to move verification as early as possible, particularly for design decisions that would be expensive to reverse.

Purpose by stage. At concept stage, verification tests key assumptions, using simple and rapid methods on simplified specimens. At design stage, it verifies the design approach, being targeted and using functional prototypes. At prototype stage, it verifies comprehensively on units close to production. At design freeze, type testing is complete, formal and used for submission. At pilot production, it verifies the process and production consistency. And in production, routine inspection controls batches. These are not repetition; their purposes differ. Early testing does not seek completeness or formality but quick answers to key questions.

What to verify at concept stage. Verify the assumptions whose failure would overturn the whole approach. Load feasibility of the structural concept, meaning whether a new frame arrangement can carry the load. Material feasibility, meaning whether the chosen material meets the combination of strength, weight and cost. The principle of key mechanisms, meaning whether a new folding or adjustment mechanism can work. And dimensional fit with the body, meaning whether key dimensions suit. Verification can be very simplified, using rough specimens, simplified loading or calculation with local verification. The purpose is eliminating clearly unworkable approaches rather than obtaining precise data.

What to verify at design stage. With the design largely settled, verify specific parameters. Component strength, covering static and fatigue loading of individual parts. Actual material performance, confirming that supplied material meets specification. Fits and tolerances, confirming assembly is smooth and clearances appropriate. Local function, covering braking, adjustment and folding mechanisms. And basic electrical characteristics for powered products, covering the match between motor, controller and battery. Verification here is targeted, and problems found change a dimension, a material or a component selection, keeping cost controllable.

What to verify at prototype stage. Prototypes approach production condition and allow fuller verification. Whole-product mechanical performance, covering strength, fatigue, impact and stability. Whole-product electrical performance, surveying electrical safety and electromagnetic compatibility. Complete functional verification in assembled condition. Durability testing, which takes time and should start early. Environmental suitability, covering temperature, humidity and water ingress. And user trials, revealing problems in real use. Starting durability testing early is the key scheduling point: durability takes a long time, and leaving it until design freeze means results arrive too late to act on. Start it at prototype stage, in parallel with other work.

Type testing at design freeze. This is the formal testing used for submission. Cover all applicable standards for the target markets. Use samples in definitive condition, made by the definitive process. Make reports complete, with conditions, data and sample information. And do it all in one pass, considering every target market to avoid supplementary testing. Problems found at this stage cost the most, so thorough verification at earlier stages keeps the risk here low.

Process verification at pilot production. Batch consistency covers variation within and between pilot batches. Process parameter confirmation establishes the appropriate range for each operation. Inspection method confirmation establishes the items and methods for final inspection. And key characteristic identification establishes which parameters need close control. Data from this stage underpin quality control in production.

The value of early verification. Changes cost less, since changing a drawing is far cheaper than changing tooling. Time lost is less, since problems found early do not affect the overall schedule. Option selection has a basis, choosing between approaches on data rather than judgement. Risks surface early, avoiding late surprises. And rework reduces, raising the probability of passing type testing first time. The cost is that early verification requires investment and uses incomplete specimens whose data have limited representativeness. Against the cost of finding problems late, however, that investment is usually worthwhile.

Fitting design iteration. Feedback must be quick, so that early verification results reach the designers in time. Verification must be targeted at the current design question rather than comprehensive. Methods can be simplified, not necessarily following formal standard methods as long as they answer the question. Records should be kept, since early data support later design justification. And it should connect to formal testing, with early data serving as expected values.

How we handle it. Most of our work is formal testing at design freeze, though we can equally perform early survey testing: simplified load tests, material performance verification and local functional testing, all quick and inexpensive and of obvious value during development. For clients planning formal type testing we suggest a survey round at prototype stage, particularly on electrical safety and electromagnetic compatibility, since remediation there involves circuits and structure and gets more expensive the later it is found. We suggest starting durability testing early, since its duration often constrains the development schedule.
